The Pyro-metallurgical Waelz process is the most often applied technology for the recycling of dusty steel mill residues globally, especially for EAF dust. The recycling of EAF dust closes the material loop between the steel and the zinc industry. Nowadays still a significant amount of the globally generated dust is lost by sending it to landfill, which means an annual loss of more than 500,000 t of zinc. Global Steel Dust is engaged in the development, installation and operation of Waelz plants for the treatment of EAF dust, especially in developing countries. Its first new plant has been commissioned in May 2016 in the Kingdom of Saudi Arabia. It is the first Waelz plant in the Middle East / North Africa (MENA) Region at all. The paper explains the state-of-the-art plant layout of this green field plant, especially the raw material preparation with intensive mixer and the measures to maintain extremely low diffuse dust emission and very low atmospheric emission. The Waelz process as it is applied by GSD is listed in the BREF-Notes of the European Community and combines it with the US Best Demonstrated Available Technology. The main focus is put on the experiences and challenges during the engineering and construction until the start-up of the plant under the specific conditions of KSA.
